**transplanting this from another forum, so the first couple posts timing is off a bit...**
I could have swore i made a thread about this Jeep build already, but I have searched for an hour, and came up empty, so here goes.
Picked this rig up from a buddy, who got it from another guy. It's been passed around like a $2 whore for a couple years, and it's tired..... Was a true basket case when it rolled my way, needing a lot of love.
I was gonna build it for myself to have a streetable/trail jeep, but decided that i really didn't need that, so i sold it to my Mother in Law and her boyfriend Dave. Cool part is that i still get to build it, and that's what i really love, so all is good to go.
Some specs... came to me partially assembled, parts flying off, hanging off, engine on a stand, etc.... Came with a 350 (unknown condition) as well as a tpi350 with Siamese runner and aftermarket throttle body, etc... If you know Uncle Holley, you know the motor. Yes, that one. 60 front, 14 bolt rear, Hummer wheels, 2" spacers all around, tub, grill, tube fenders, some awful seats, and that's about it.
First order of business was compete tear down, and removal of all the stuff that was poorly done. Missed welds, outboarding not wide enough, poor anti wrap fab, etc.... Plans are reversed XJ rear springs, YJ fronts, new shackles, new outbarding blocks, front bumper to widen the outboard mounting area.... blah blah blah, paint it all, put it back together, etc... just another 1 ton jeep build i guess. How bout some pics....

Tonight's work sucked the balls, and not in the good kind of ball sucking way...
Cut the H1 runflat's off for Dave's wheels. I had some concerns leaving them in, as he is only running 40" tires. That doesn't put much space between that magnesium and the rubber when aired way down. I think a runflat is was cut my tire in Harlan, and I run 44's...
So, used my convertible bandsaw to cut the major part off, then took the 4.5 grinder to them to knock it down the rest of the way, then used a 4.5 flap wheel to take all the sharp edges off.






So, contrary to popular belief, the magnesium does not burst into flames and explode when you cut it. It doesn't catch on fire with the inability to be extinguished, etc. So, just out of curiosity, I took some shavings and made a little pile, and took a lighter to it. Took a second to catch, but then it did burn pretty bright, but burned out rather quickly. I took a bigger chunk and tried to catch it on fire, no luck. So, not as dangerous as people once thought. I did save all the scrap huge chunks and a tin of powder and shavings from teh cutting and grinding. Next hot campfire, I'ma toss the shit in there, see if it will burn. Leads me to believe that they are made from some sort of magnesium alloy and not pure mag... will see if i can find out, just for reference...
This whole process for the 8 half runflats took me about 2 hours. Not too bad i guess. Not looking forward to it, but I have to do it all over again with my own rig in a few days.... ugh.

Had school til 10 tonight, then hit the shop to knock out a couple hours.... Dave brought his hummer shells back, all beadblasted and ready to go. I welded the rock rings into the outer shells... now the fun part, reassembly.



Started my frame repair tonight as well. The areas of swiss cheese will be sleeved with c-channel. I made the channel from rect stock. Found some in my piles and piles of stock that has the right ID to go over the existing OD. Cut the one end off, making a sweet C that will slide down over the frame, once i notch out the areas for the rock sliders and body mounts.




Once welded in place, should stiffen things up extremely, and make a nice solid area to mount the new custom crossmember to. got too late, and I didn't feel like cutting steel anymore... this is the first of about 6 i need to make...

Frame sleeve cut and in place, awaiting some squirted metal. This will make a really nice surface to mount the crossmember to. I hate welding stuff to a jeep frame, just can't be trusted...

Ok, all frame repair done. Beadblasted, and back to the shop for spring mounting and reassembly, etc.
Plated the corners with some triangles. The P.O. had plated the frame in the rear on the bottom and sides, but it was done with some sort of really wavy metal, so i wanted a nice strong flat surface to mount the shackle hangers to.


Put on the outriggers for the front, fitted and polished them into the 3x3 front block to make it one nice piece. Looks nice i think.


Did some plating on the top of the frame in the rear as well where the spring mounts will sit for the same reason. There was some really unlevel wavy metal here as well. Flat surfaces are much nicer for mounting crap to.

Another shot of the tcase mounting area of the frame. This area was one of my biggest concerns due to the force that is put here.

Here's some shots of it all bead blasted and etch primed.




Obligatory action shot....

Wheels painted and mated up with the tires. No shots of tires on, got too damn late. I like the paint color. Drab olive and black. This will be the color scheme of the rig all over as well.

Don't temp the Mag Gods...A friend of mine suffered 3rd degree burns on his arm grinding a VW bellhousing.

Vw housings are actually magnesium... I don't think these things have that much mag in them, maybe half at most. The only thing that will catch with a standard flame are the fine shavings. I think they will blaze nice in a hot coals fire tho!

Looks like a great project, Mike.
As for magnesium, a friend and I have played with some that we know to be magnesium (pieces taken off a machine at his work). We found that the smaller the piece, the easier it burns. Also, the hotter the fire you use the better it burns. We also found that the introduction of air makes it get really hot and bright.

Get a piece of magnesium to light and pour water on it, it really doesn't go out, more or less explodes
